A local machinist could probably enlarge the keyways to fit. Might be quicker and easier than packing and returning, reordering the correct pulleys.

Set the tension near the middle and loop a soft wire around the wheels to get an approximate length for the blade. Most are pretty standard, so it should match some common size.

Not sure if it would help for this particular situation or not, but perhaps you can attach sacrificial stock to the face. Sort of like a mobile ZCI!

Add a second nut and lock 'em tightly together or try a little locktite on the threads. Crank past where you want and then back it up, that will take the slack out before you begin to cut.
