Check out Decoflex from Decospan. Thickness is .15mm but is ideal for business cards. They are Belgian company but may have distribution in your area.

My effort would look be along lines of attached. Basically what everyone else is saying - I usually use a gaelic font (probably not particularly appropriate in this case:)) for surnames/placenames...

I would probably use waterjet cutting for this if the thickness of the narrowest part of the text is greater than approx 15mm.

There is a free jigsaw creator program that runs within Corel. It is limited to days or uses. If that does not work for you specify number of pieces you need for your jigsaw.
