If I understand want you want, perhaps mitered corners with splines at each corner for strength? It would be simple and strong. May some biscuits for strength along the length.

I went back and measured my distance from the CENTER of the router bit and added the radius of the bit (1/4”) to the total length....

Leo, I thought I was measuring from the furthest edge in, I was using a straight edge (not a tape) to measure, and measured to a center point.
Today I am going to try and measure from the middle...

Can I add color to Spar Varnish? If so, would the best way be via a powder? I think the only liquid color additives I have are water based.

Since you can now buy that "double the base price" waterproof Titebond, I'd say use both. You'd do it for indoor furniture, right?
