I to had problems using the Rousseau plate while trying to cut dovetails with an Incra jig,got the rockler 9"x12" aluminum plate and the problem went away.

Diane it sounds like it may be the capacitor,that's the hump on the motor you refered to that was hot,two choices here, take the motor to a shop and have them test it or order a new capacitor from...

I agree with Jerry,sounds like something your storing in the shop is causing the rust problems, my son owns a swimming pool maintenance company and some of the chemicals that are stored in a garage...
There should be screws holding it togeather, if not may not be able to be rebuilt,but new batteries are readily available for your drill.
I had batteries rebuilt 2 years ago,by Batteries plus and they are still as strong as day one, and primecell uses a higher amp hour cell so i'd say it's probably worth a shot.
